The Challenge

A large steel fabrication facility near Linz handles the shipment of welded beams and machine bases throughout Europe. The plant secures about 180 heavy pallets daily using 25 mm steel strap, separate steel buckles, and two older manual strapping tools.

Previously, every strap required a buckle to be fitted and crimped, which increased both labor time and expenses. Each pallet generally needed 4 straps × 2 buckles. Buckles cost the plant approximately €0.15 each, and operators spent close to 2 minutes per pallet just on buckle handling and closing.

Frequent issues with joint slippage, due to over-tensioned or poorly crimped buckles, resulted in an average of 7 pallets per day needing to be re-strapped after internal inspections or during truck loading. Claims for transport damage caused by shifting loads averaged €800 per month. With two employees spending about 6 hours each day solely on strapping, the plant was seeking a safer, more efficient, and cost-effective approach.

The Solution

The facility adopted the A4 Sealless Steel Strapping Tool to replace the buckle-based tools for all outgoing heavy pallets. The A4 was selected for its reliable joint strength—80–85% of the strap’s tensile strength—which secures even the heaviest loads without needing separate buckles.

Operating at roughly 60% of its maximum 8000N strap tension, the A4 delivers steady and dependable tensioning while maintaining strap quality. Its compatibility with 16–32 mm steel straps fits the plant’s current 25 mm inventory, and the lightweight 4.2 kg design makes it easy for operators to maneuver around large welded structures and in tight loading zones.

Operators learned to use the sealless joint—tensioning, sealing, and cutting in one process—in less than one shift. The plant put three A4 tools into service to cover two shifts, keeping one as a backup to reduce downtime.

ROI Calculation

Before – Buckle Strapping:

After – A4 Sealless Steel Strapping Tool:

Daily savings: €408 − €120 ≈ €288 per day.
Investment:
3 × A4 tools at €690 each = €2,070
Monthly savings (22 working days): €288 × 22 ≈ €6,336
Payback period: less than 1 month, even factoring in maintenance and training time.

Results

During the first quarter, the facility achieved a sustained over 40% decrease in total costs related to strapping, along with a clear improvement in loading bay throughput. Operators are now able to handle the same daily workload with just one person instead of two for part of the shift, while still ensuring secure, consistent joints on extremely heavy loads.

Incidents of transport damage caused by strapping failures have dropped significantly, and supervisors note fewer urgent re-strapping tasks at the truck. The A4 tools are now the standard equipment for all heavy-load lines in the plant.

“By switching to the A4 sealless tools, we eliminated buckle purchases immediately and reduced strapping time per pallet by more than a third, without sacrificing load security.” — Markus Huber, Logistics Manager, StahlForm GmbH / Linz, Austria
